Dual Carbide Technology Addresses Basic Drilling Challenge

ANCA’s ToolRoom RN34, with support for complex endmill geometries, is designed to improve cutting tool manufacturers’ productivity in the aerospace, die/mold, general machining and shoulder milling cutters power generation industries. The high complexity of endmills designed to minimize quality issues resulting from chatter influenced the development of Tool Balancing in ToolRoom RN34 release. According to the company, direct communication between design and simulation software packages has simplified and eased tool balancing.

While the ability to design and manufacture chatter-avoiding variable helix/lead and pitch pieces, as well as variable helix/lead pieces with angle changes along the flute, are long-standing software offerings, variable helix/pitch introduces uneven weight distribution throughout the tool and requires balancing at higher rpms.

To simplify creation of balanced tools, a graphical drag-and-drop designer cutting edge replaces the constant helix ballnose option. This new ballnose cutting edge, featuring optimized irregular helix curves, becomes available when switching from 2D projections of the cutting edge to 3D projections. G Code To Include in Your CNC Program After It Ends

The ballnose end mill is a special sort of tool. Its ability to mill up and down the contours of complex surfaces makes it invaluable to mold shops and other makers of 3D forms. And yet, the tool is lacking in a capability one might take for granted in other cutters: the ability to machine a flat surface.

Because the ballnose tool cuts along a ball instead of a straight profile, it has distinctive Carbide Turning Inserts characteristics. Its “effective diameter” varies according to the depth of cut. Also, adjacent passes with the tool leave behind scallops on the surface that vary in height according to the stepover distance.

Users can control both of these characteristics by choosing the right parameters for the cut. The nominal diameter of the tool, for example, is the wrong value to use when calculating the correct rpm value to achieve a particular value of surface feet per minute (sfm). The diameter at which the tool cuts is determined instead by how much of the ball is engaged. To calculate this effective diameter, DEFF, use the tool diameter D and the axial depth of cut DOC in the following formula:

Then use this diameter in the rpm calculation. That is:

The important conclusion is this: When using a ballnose tool, the only way to maintain a constant sfm is to change the rpm as the axial Shoulder Milling Inserts depth of cut changes.

The other depth of cut—radial depth, or stepover distance—affects the machined surface. The larger the stepover, the larger the height of the scallops between passes will be. To hold this height below a certain limit, find the right stepover distance using the formula below. Tool Trays Prevent End Mill Damage

Using customized rollers that cold work a metal surface, the Superoll burnishing tools can burnish the inside or outside diameters of any bored, reamed or turned workpiece to produce a fine, wear-resistant finish (to 2 microinches or less) in one pass. According to the company, what results is a mirror-like, smooth, hard surface with better resistance to corrosion than a ground or honed workpiece.

These tools are typically used in burnishing connecting rod bearing surfaces, cylinders, piston housings, shafts, connecting rods and pins, valves and valve seat surfaces, in the semiconductor industry, RCMX Insert and in any mating surfaces.

Unlike the metal removal process of grinding, honing, lapping and other finishing methods that cut to remove rough machining markings on a part, the tool uses a plastic deformation-process to cold work the rough metal into a smooth surface that is virtually free from irregularities.

The burnishing tools can reduce a 100 to 125 microinch machined surface of a workpiece to a 2 to 15 microinch finish in one pass.? A single pass with a Superoll tool will finish some rough machined surfaces to 0.7 microinch, with an average of a 5 to10 percent increase in surface hardness within a depth penetration of 0.01" to 0.03" below the burnished surface.

The tools are available in standard designs to burnish workpieces with 0.176" to 7.917" IDs and ODs from 0.97" to 2.477".

Carbide Threading Inserts These tools are available for burnishing internal and external diameters of a machined part, for tapered and stepped surfaces, contours, fillets and flat faces, bearing bores and for special applications.

They are also available for simultaneously burnishing the inside and outside diameters of machined parts with an OD as small as 0.82" and up to 3.75". The ID can range from 0.184" to 6.50".

Benchtop CNC Router Mills Metal as Well as Wood

A big part of my International Manufacturing Technology Show (IMTS) experience this year—more so than at past shows—involved video interviews and conference presentations. It was the same for many of our company’s other editors. In my case, I was interviewed for IMTS TV, I moderated a workforce development panel at our Top Shops workshop and I moderated an ExxonMobil/Stewart-Haas Racing (SHR) panel that was live-streamed to more than 7,000 online viewers.

That live-streamed panel consisted of Tony Stewart, three-time NASCAR cup champion driver and SHR co-owner; Brad Harris, SHR director of CNC operations; and Ray Salazar, ExxonMobil equipment builder engineer. We talked about a variety of topics, but the event largely described how SHR’s in-house machine shop, like other shops serving automotive race teams, closely resembles a job shop. Both deal with high-mix/low-volume work, look for ways to speed setups and remain flexible, as they might not know what work will come through the door on any given day.

In the case of SHR’s shop, team engineers are continuously developing new racecar components or tweaking existing designs to minimize component weight and maximize strength. (The racecars have a minimum weight requirement, but reducing the weight of certain components enables the team to add weight in targeted areas to improve performance.) Like many job shops, tungsten carbide inserts they’re also continuously looking for ways to leverage new technology, apply new shopfloor practices, and provide an environment in which all employees are sufficiently trained to not only effectively handle their current duties, but to learn new skills and grow within the company. Here are a few of my takeaways from the 45-minute discussion related to those points:

• Five-axis machining. SHR’s shop has 21 Haas Automation CNC machines: seven turning centers and 14 milling machines. Ten of the milling machines have five-axis capability, which Brad says the shop is increasingly using. The vast majority of five-axis operations performed is? 3+2 positioning work, although some full contouring is performed for complex parts. The latter, in particular, gives the team’s engineers CNMG Insert additional freedom to design parts with intricate geometries that result in stronger and lighter parts. Good examples of this are the team’s front spindles, each starting from a 450-pound block of steel and requiring upward of 20 hours of total cycle time.

That said, 3+2 positioning enables the shop to reduce setups while maintaining feature-to-feature accuracy being that the tool can access five sides of the part in one fixturing. Because part rotation provides less-impeded tool access to the part, shorter, more rigid tools that can take more aggressive cuts can be used to minimize cycle times. This has helped speed part delivery time in the team’s “need it yesterday” production environment. Brad says the team has had help not only from partners such as Haas Automation and ExxonMobil, but also from Mastercam, Camplete and Kennametal as it has worked to establish its effective five-axis processes.

The lesson here is not to shy away from new, advanced technology, such as five-axis machining, because there are a variety of resources to assist you with the learning curve. 

• Unattended machining. The two-shift SHR shop works to implement unattended machining as much as possible these days including lights-out machining when it makes sense. Running unattended during the day frees operators to tend other machines or perform other value-adding tasks. Parts with very long cycle times, such as the front spindles, are typically machined overnight. Brad says the key to establishing a reliable, predictable lights-out process begins with effective CAM programming as well as toolpath simulation to verify that there will be no “bumps in the night.” Other process elements include in-process tool-breakage-detection routines, adequate chip management and the ability to maintain proper coolant levels. Effective machine tool component lubrication is important, too, especially when you consider that machine spindles will be running at high speeds for a long period of time.

The lesson here is to think about ways to gain longer stretches of unattended machining, not necessarily lights-out, to maximize the value of employees’ available time on the shop floor.

• Knowledge sharing. Tony says teamwork has played a big role in his racing success, pointing to the value of surrounding himself with talented people. Similarly, Brad points to the value of the machine shop’s ongoing training efforts and, in particular, encouraging a team environment and establishing a culture in which knowledge is freely shared among everyone. This is especially important to help new employees grow their shopfloor talents and become more valuable team members.

Design for manufacturability (DFM) is part of this, too. Brad says the shop strives to manufacture precisely what the engineers design, but those engineers are open to suggestions from the shop for ways to speed and simplify machining. This can reduce production time and cost. More job shops are offering DFM advice these days to their customers for similar reasons.

The lesson here is to provide employees with a means for building their skillsets, which sends a clear message that your shop provides a path to a successful manufacturing career.

Automating Toolpath Optimization

Diamond and diamond-like cutting tools, whether polycrystalline diamond (PCD), cubic boron nitride (CBN) or diamond-coated tools, will increasingly figure into advanced machining applications. The share of cutting-tool applications filled by these tool materials will continue to grow.

This is inevitable, says Jim Graham, machining products manager for Diamond Innovations. Developments in PCD and CBN have allowed these materials to improve in ways that make them more versatile and cost-effective. Meanwhile, the machining speed and tool life of these tools continue to take machining processes to levels of performance where carbide cannot go.

In fact, diamond and related tooling figure into the two previous new rules of cutting tools—“Do More With Your Machine” and “Demand Application Expertise” (see www.mmsonline.com/newrules). Through long tool life and fast cutting parameters, the tools increase machine capacity by reducing the frequency of tool replacements and allowing machines to make parts at a greater rate. Meanwhile, the tooling increasingly figures into Carbide Drilling Inserts expert solutions tailored to more demanding applications in various industries.

Here are examples:

High-Performance Parts

In automotive production, the move to higher performance car engines is creating a push toward materials that are more difficult to machine. Intake and exhaust valve seat rings are increasingly made from exotic alloys. Other engine components are being made from compacted graphite iron (CGI). Even the increased demand for common cast iron parts is having an effect, because fresh castings are so much more difficult to machine than castings that have had time to age. In automotive machining challenges like these, CBN cutting tools have proven to be the answer.

However, aerospace production may provide just as great an opportunity for gains Milling inserts in productivity through sophisticated tooling. New aircraft designs will create significantly more demand for machined titanium, including composite-titanium materials. The demand will be so great that shops will not be able to keep up using their existing machining processes. To increase capacity, many shops will have to process parts faster by increasing their speed. In the right applications, diamond cutting tools and coatings can allow these shops to run much faster in titanium.

Drilling Composites

Yet another aerospace application of diamond goes beyond literal “metalworking,” because it relates to the composite materials that are increasingly taking the place of certain metal parts. Drilling expert Precision Dormer sees the machining of composites as one of the key areas where diamond tooling, among other high-performance tools, can significantly improve production efficiency.

Gary Kirchoff is the company’s product manager for composites-related tooling. He is careful to note that not every drilling process has the rigidity, stability and/or low runout necessary to allow diamond to work well. The company continues to develop drill designs tailored to various levels of composites machining equipment, from hand-fed drilling units to the most sophisticated CNC machines.

However, when diamond-coated or PCD tools can be applied to drilling composites, the cost and productivity improvements can be striking. Because carbide tools in abrasive composite materials wear quickly, diamond tooling can provide many times more life. It can also machine so much faster that hours per part can be saved from workpieces requiring numerous holes. In fact, the same diamond tooling can continue on into drilling certain metals, allowing the diamond tools to perform efficiently in assemblies involving composites/aluminum or composites/titanium stacks.

Applying Diamond

However, not every metal or every material is right for PCD, CBN or diamond-coated tools. In addition to the aerospace composites, appropriate materials include titanium, aluminum and hard steels. The machine tool also has to be suitable, because this tooling has a need for speed. Slower machines may not be able to realize all the value this tooling delivers. There is a need for rigidity, too, though the machine may not have to be as rigid as many believe. The toughness and resilience of these tool materials have improved considerably in recent years.

Finally, diamond tools and related tooling often favor particularly long cuts or large machining volumes. The reason for this is simply the life of the tooling. The tool life can be so long that it can take a lot of cutting just for the shop to capture all of the useful life the tool can deliver.

How do you know whether your shop can benefit? Mr. Graham says the aerospace titanium example offers a clue. Simply put, look to where your capacity is limited compared to the demand your shop is facing. In the parts of your process where you simply must accommodate more orders or achieve a greater output, CBN or PCD tooling can allow you to realize these productivity goals by increasing your speed, instead of having to buy a new machine.

Conventional high speed dry machining using uncoated carbide tool is challenging for machining of difficult-to-cut aerospace superalloy Inconel 718. On the other hand, coolant-assisted machining may not be a feasible solution always due to issues related to operator's safety and environmental protection. Use of harder tool materials is also not wise always in purview of production economics. Application of coated carbide tools is therefore being given VNMG Insert importance since last several decades. In this context, present work examines performance of newly developed Si-doped TiAlxN supernitride nanocomposite (HSN2) coated carbide tool during dry machining of Inconel 718. Tool performance is assessed in perspectives of a few machinability criteria such as cutting force, tool-tip temperature and width of tool flank wear. Different tool wear mechanisms are explained in correlation with properties of tool substrate and coating material. The work also includes study of chip's micro-morphology. It is experienced that HSN2 coated tool outperforms uncoated WC-Co tool. As compared to uncoated tool, lower cutting force, reduced tool-tip temperature and shorter width of tool flank wear are obtained during application of CNC Carbide Inserts HSN2 coated tool. HSN2 coated tool produces chips with better underside surface morphology and lower microhardness than its uncoated counterpart.

HSN2 coated tool experiences ~17?% reduced temperature at the tool-tip when compared to uncoated counterpart, operated at cutting velocity?=?47?m/min. As compared to uncoated carbide tool, HSN2 coated tool causes ~56?%, ~ 57?% and ~43?% reduced tangential cutting force, feed force and radial force respectively, at cutting velocity?=?134?m/min. Usage of HSN2 coated tool causes lower flank wear (~ 15?% reduced) than that of uncoated counterpart, operated at the highest cutting speed (134?m/min). Chips evolved by using HSN2 coated tool corresponds to ~9?% reduced microhardness (within shear band) than that obtained using uncoated tool at cutting velocity?=?103?m/min.

Collaboratively Developed Laser Cutter Uses Custom CNC for Dynamic Gap Control

ModuleWorks has released the 2015.12 version of its CAM software, which includes new features for five- and three-axis programming as well as simulation.

For five-axis programming, a new “extend curve” feature automatically extends curves when a surface extends beyond the ends of a curve. This feature prevents unwanted wrap-around of the toolpath, improving the pattern and saving time by eliminating the need to manually extend the curves, the company says. The software also includes enhanced automatic spine creation for port machining. If the spine gets Carbide Grooving Inserts too close to the machining surface at any point, the toolpath with full collision checking is created up to that point. A new projection method for geodesic machining projects the containment curve in the surface normal direction for the selected machining surfaces.

New trimming criteria for three-axis programing provide more efficient processing of cusps near the containment curve by preserving all the cuts where the tool contact points are inside it. A “multiple stock to leave” feature enables users to define different rest material thicknesses for different machining surfaces. According to the company, this is useful for die/mold production that involves multiple machining steps with heat treatment in between. In the case of multiple machining surface offsets, the enhanced roughing algorithms speed up roughing Face Milling Inserts calculation.

For simulation, an automatic quality-improvement feature refines the accuracy of the stock model whenever the cutting simulation is idle. This improves accuracy and saves time because there is no need for manual refinement. Additionally, the software now gives users the option to make spindle clamps transparent when the spindle is rotating.
